  • How to Choose the Right RFID Tunnel for Your Intralogistics Operation

How to Choose the Right RFID Tunnel for Your Intralogistics Operation

Choosing the right RFID tunnel is a critical decision for companies looking to improve inventory accuracy, automate logistics processes, and gain real-time visibility across their supply chain. While RFID technology has become a key enabler of warehouse automation, not every RFID tunnel is designed for the same operational requirements.

The right RFID tunnel depends on several factors, including throughput, product characteristics, packaging materials, available space, and integration requirements. Selecting a solution that matches your operational needs can help increase efficiency, reduce errors, and support future growth.

In this guide, we’ll explain how to choose the right RFID tunnel for your business and the key criteria that should influence your decision.

The Real Challenge: Losing Traceability in High-Volume Intralogistics Flows

Before selecting the right RFID tunnel, it is important to understand the operational challenges that warehouses face every day.

As product volumes increase, maintaining accurate visibility of goods moving through receiving, storage, picking, packing, and shipping processes becomes increasingly difficult. Manual verification processes often create bottlenecks, generate inventory discrepancies, and limit real-time visibility.

    Common challenges include:

    • Inventory inaccuracies between physical stock and system records.
    • Delays in receiving and shipping operations.
    • Increased labour costs associated with manual verification.
    • Limited visibility of product movements.
    • Operational inefficiencies caused by rework and error correction.

Without the right technology in place, these issues can negatively impact customer satisfaction, productivity, and profitability.

Industries Where This Challenge Is Most Critical

    • Retail & Fashion. Large SKU volumes and omnichannel fulfilment demand accurate inventory visibility at all times.
    • Pharmaceuticals & Healthcare. Strict traceability requirements make accurate identification and validation essential.
    • Third-Party Logistics (3PL). Managing inventory for multiple clients requires fast and reliable verification processes.
    • Food & Beverage. High product volumes and traceability requirements increase the need for automated identification.
    • Automotive. Complex supply chains and just-in-time operations require precise material flow tracking.

Why Manual Processes and Barcodes Are Not Enough

Many warehouses still rely on barcode systems and manual verification processes. While these technologies can support basic inventory management, they often struggle to meet the speed and accuracy requirements of modern logistics operations.

Barcode technology requires direct line of sight and individual item scanning, creating operational limitations in high-volume environments. As throughput increases, these constraints can reduce efficiency and increase labour costs.

RFID technology overcomes these limitations by enabling multiple tagged items to be identified simultaneously without requiring direct visibility of every label.

    Barcode Limitations in High-Volume Operations

    • Requires direct line of sight.
    • Products must be scanned individually.
    • High dependence on operator intervention.
    • Labels can become damaged or unreadable.
    • Slower processing speeds compared to RFID systems.
    • Limited automation capabilities.
The warehouse processes merchandise packages with courier stamps and receipts for efficient delivery

What Is an RFID Tunnel and How Does It Solve These Challenges?

An RFID tunnel is an automated identification system designed to read RFID tags as products move through a controlled reading area. Installed on conveyor lines or logistics workflows, RFID tunnels automatically capture product information without interrupting the movement of goods.

By reading multiple RFID tags simultaneously, an RFID tunnel allows companies to:

    • Improve inventory accuracy.
    • Eliminate manual scanning tasks.
    • Increase operational throughput.
    • Validate shipments automatically.
    • Reduce operational costs.
    • Gain real-time visibility of stock movements.

  • Why algorithms will never replace shielded RFID tunnels

Why algorithms will never replace shielded RFID tunnels

The importance of accuracy in RFID tunnels

Shielded RFID tunnels have revolutionized the retail inventory management. They offer real-time stock visibility, automate management, and boost operational efficiency. Retailers can implement RFID technology in various ways. However, accuracy varies greatly depending on the chosen solution.

Certain RFID tunnels providers which cannot guarantee a 100% reading precision have resorted to the use of machine learning to seek a higher accuracy. Although this solution might seem appealing in the short term due to its lower investment, it does not achieve 100% reliability.

When it comes to inventory management in the retail industry, accurate readings are crucial. Having a deviation of just 1% could result in significant economic losses, making the initial investment much higher in the long term.

A more precise approach is to use an RFID tunnel than can guarantee error-free readings even at high speed, such as Clustag’s shielded RFID tunnels.

It is important to understand why machine learning can never fully replace accurate readings from the tunnel itself, and why accurate readings from the machine are crucial for effective RFID inventory management.

Algorithms cannot contemplate all variables as RFID tunnels

While it is true machine learning can improve certain aspects of inventory management, it can never fully compensate for an inaccurate tunnel. Algorithms may improve accuracy, but they cannot consider every variable. Thus, a margin of error always remains.

Moreover, if the accuracy is seeked solely through an algorithm, one must always expect software updates and algorithm corrections, resulting in a never-ending commissioning process. On the other hand, an accurate tunnel will always provide error-free reliable readings with little maintenance, making it a more dependable solution.

The speed of Clustag’s RFID Tunnels

Many believe that by using machine learning the reading process can be sped up. However, at Clustag we are certain that using an algorithm is not only the slowest solution but also the least realiable.

Our investment in designing a more compact and realiable RFID tunnel than those available in the market has allowed us to achieve significantly faster readings without the need for an algorithm. Our shielded RFID tunnels read 100% of the context in a box within seconds. They can scan up to 400.000 tags per hour.

It’s important to note that relying solely on machine learning to compensate for an innacurate machine can never fully replace a highly accurate solution like Clustag’s RFID tunnels.

Clustag shielded RFID tunnels scanning boxes on a conveyor belt for real-time, 100% accurate inventory tracking.

Clustag RFID Tunnels can read all types of RFID tags

Retailers who are already working with RFID technology know there is a wide range of RFID tags available on the market, each with varying technical requirements for a successful reading. This is a hurdle that many retailers struggle to overcome when selecting an RFID reading solution that will meet their needs.

Clustag RFID tunnels read all tags generations. They scan different products without setup adjustments, ensuring 100% accuracy each time.

On the other hand, it would be impossible for an algorithm to consider the different setups, tag sensitivities, and tag generations that a client may encounter throughout the year. However, an accurate shielded RFID tunnel will ensure that all tags are read correctly, regardless of the setup.

False negatives and false positives can increase costs

Using an algorithm may seem like a cost-effective solution for RFID inventory management, as it might be cheaper than investing in a high-quality RFID tunnel. However, the potential cost of inaccuracy casued by the algorithm can be much higher than the original investment.

Algorithms are not error-free, which makes them prone to provide false rejections. As a consequence, costs increase due to the need to redo the entire process.

Packages may be wrongly rejected or accepted. This causes inventory discrepancies and reduces operational efficiency.

On the other hand, Clustag’s RFID tunnels provide accurate readings with no false rejections or false approvals, ensuring boxes will only go to an audit station when there is a true mistake. This makes Clustag’s shielded RFID tunnels a more reliable and cost-effective option in the long run.

¿Why choose Clustag as your RFID partner?

At Clustag, we believe acuracy is essential for RFID readings. That is why we developed high-quality RFID tunnels with 100% reading precision. This makes them faster than other products on the market.

With inaccuracies and false rejections eliminated, reprocessing costs are no longer something to be worried about, automatically increasing your inventory management efficiency and effectiveness.

Choose Clustag to guarantee precise, reliable RFID readings every time.

  • Real-time inventory: warehouse optimization with RFID solutions

Real-time inventory: warehouse optimization with RFID solutions

Supply chain efficiency plays a fundamental role in any retail operation. From keeping store shelves remain stocked to enabling omnichannel fulfillment, retailers must minimize waste and reduce transportation and storage costs. An efficient supply chain can transform a retailer’s business.

A key factor in driving efficiency is real-time inventory visibility. A clear view of inventory from manufacturing to store allows retailers to make informed decisions. Moreover, it creates a foundation for integrations that improve fulfillment opportunities for customers.

Specifically, within the warehouse, a vital hub in inventory movement, real-time inventory visibility is crucial for operational efficiency. Retailers must make important decisions here, such as shipping stock to stores that need it or fulfilling online orders.

Effective warehouse management can optimize stock utilization, reduce manufacturing and transportation costs, and improve in-store sales opportunities through better replenishment.

So, how can retailers achieve accurate and reliable real-time inventory visibility? The answer lies in item-level RFID solutions within a connected RFID ecosystem.

The role of RFID solutions in warehouse receiving and real-time inventory

Receiving stock in a warehouse is challenging. Some facilities process thousands of items every day. Many warehouse operators still track inventory manually using paper-based systems. As a result, this process wastes time and increases the risk of human error.

Without precise inventory knowledge, retailers cannot make effective stock decisions. They can easily over-order (or under-order) products, and items can get lost. Additionally, unnecessary manufacturing, transportation, and storage of stock can be a costly mistake.

RFID technology eliminates these inaccuracies and transforms warehouse operations. Consequently, it improves efficiency across the supply chain. Clustag’s MOT Station with RFID tunnel technology scans over 1,200 boxes per hour. As a result, it delivers inventory accuracy of up to 99.92%*. With highly reliable and precise technology, warehouse operators can automate their receiving process, eliminating human error risk and significantly reducing time spent on manual warehouse tasks.

    MOT Station: RFID high-performance tunnel

Because products are equipped with RFID tags and scanned at item level upon arrival, warehouse operators can also receive various validations of their stock during receiving. Beyond improving inventory reliability and replenishment practices, Clustag’s MOT Station RFID tunnel provides visibility and correction of mislabeled or defective items, the ability to divert incorrect boxes to an audit line for inventory reconciliation, and reduces incidents during order preparation.

Clustag RFID Tunnel MOT Station scanning boxes with high precision for real-time inventory management
Clustag RFID Tunnel MOT Station enabling fast and accurate inventory scanning.

    Real-time inventory verification

Once items are received in the warehouse, RFID solutions continue to add value at the next stage of the inventory journey. With real-time visibility of products, which can be scanned and tracked as they move, RFID-captured data allows retailers to make quick and accurate decisions. If stores require additional shipments, stock can be redirected to alternative locations to address low inventory levels. The technology also confirms the content of each shipment and easily detects missing or surplus items. From there, quick and precise decisions can be made to correct any issues or anomalies and ensure all warehouse shipments meet the needs of any location receiving stock.

When delivering directly to customers from the warehouse, incidents can be minimized through real-time visibility of product movement. Warehouse operators can also keep track of shipped items for greater traceability in case of issues.

Automated efficiency for maximum return on investment (ROI)

The RFID Smart Flow provides a foundation of reliability for retailers when it comes to efficient warehouse operations. Equipped with real-time visibility of all stock, retailers can minimize waste and optimize inventory levels across the entire supply chain.

This not only generates significant cost efficiencies but also ensures store shelves stay replenished and omnichannel orders can be fulfilled, enabling retailers to meet changing customer demands and maximize sales opportunities.

It can help brands move items from manufacturer to customer faster and more effectively, enhancing revenue opportunities and benefiting a company’s bottom line while helping them remain agile to evolving demands.

Incorporating RFID empowers brands to enhance their warehouse operations. The technology enables users to automatically track all of their products at item-level as they move through the warehouse. This ultimately unlocks real-time tracking capabilities, high-quality inventory accuracy and increased efficiency, allowing for complete visibility across the supply chain.

At MODEX, we will be providing an overview of our MOT Station. Delivering efficiency and reliability, the MOT station increases inventory accuracy by up to 99.92%. In addition,it is capable of scanning 400 tags per case at the speed of 1,000 cases per hour.

Incorporated with RFID-Shield technology, the product ensures that only the contents within the MOT Station are scanned. Users can rest easy, safe in the knowledge that their inventory management practices are robust, reliable and efficient.

    Developments within warehouse automation

Typically, warehouse processes require significant labour efforts to control and oversee various actions. Labour shortages can interrupt supply chains as a result of being understaffed throughout the supply chain. Furthermore, with manual inventory management practices in place, businesses become prone to human error, which can significantly reduce the accuracy of receiving and shipping within the warehouse.

Developments in warehouse technology are helping brands overcome both of these issues by enabling concepts such as warehouse automation. With repetitive tasks conducted automatically within supply chains, several processes no longer require on-hand support; including inventory management.

With solutions like Clustag’s MOT Station, human error decreases significantly. It enhances inventory management and allows warehouse staff to focus on more valuable tasks.

Automation is expected to be a key trend across MODEX 2024, and for the first time we will be providing live demonstrations of our MOT Station, which is designed to deliver automation to warehouse operations while providing real-time, accurate visibility of stock.

Streamlining material handling within distribution centres

At this year’s MODEX event, some material-handling businesses will be focused on finding the right solution to help them deliver efficiency within the distribution centre. Day 3 of the trade show will provide visitors with an in-depth view of exactly how this can be achieved through RFID.

Manolo Reguart, Director of Business Development, Strategy and Alliances at Clustag, will host Dean Frew, President and Board Member at SML Group, in Theater B at 3 pm to discuss how the technology can enable the material handling systems to improve inventory accuracy and supply chain compliance in distribution centres.

RFID and automation improve inventory accuracy and supply chain in distribution centres. Proper deployment gives staff visibility over product type, quantity and location. It also enables end-to-end tracking and reduces human error.

Our RFID solutions specifically target challenges with packaging, operations, and storage. This helps logistics companies gain complete visibility over the whereabouts and numbers of the stock they are processing.
